We have machines running a mix of Office 2003 and Office 2007. Whenever a user logs on to a machine with a different version of Office to which they initially used, all settings are lost.

The settings I'm losing are things like fonts that are set in Outlook, displaying the GAL first etc. but more critically it also loses the email password (we don't use AD lookup)

Where are these settings stored? Is there any way they can be added to the roaming profile? Or are the settings between Outlook 2003 and 2007 not interchangable?

Office and Outlook 2003 and 2007 can not read settings from each other, but Office/Outlook settings do roam.

But: KOFF's message store (STORE.FDB) lives in a part of the user profile that doesn't roam: Username\Local Settings\Application Data\.

So users can't ever roam between Office versions otherwise they lose their email password?

Yes. Outlook 2003 and 2007 does not have compatible profiles, and mail account passwords are stored in the profile. In fact, an Outlook that refuses to remember a password is a safe-ish sign of a corrupt profile.
